No, he didn't know they were his brothers till just before the war when Krishna and then Kunti tried to talk him into joining the Pandavs. He was very loyal to Duryodhana and all his actions were guided by that loyalty towards his friend. Dury's enemy was his enemy

Yes he did. He was remembering how hurt he felt from being called a "sut-putra" in front of all the warriors by Draupadi. Not that is justifies what he did, but in this mahabharat, they haven't shown Karan to be more darker, instead they have given a more darker role to Dhritistarsa. But after that, he realised how wrong he was, when he found out Pandavas were his brothers. Krishna told Karan when Krishna came as a peace envoy to Hastinapur after Pandavas exile had finished.
